About packaging and the sterile barrier The single most useful distinction in this group: the sterile barrier system is what maintains sterility. Everything around it is protective packaging, and the two are qualified against different jobs.
What the barrier actually is
For a sterile single-use device, the barrier is usually a film laminate sealed to a porous web. The porous side lets sterilant in during processing and then resists microbial ingress afterwards — it is a filter, not a hole.
The seal is the barrier. Film and web are chosen to be sealable and to survive the process; the thing that fails and lets organisms in is almost always a seal, which is why seal integrity is the property that gets tested rather than material strength.
Sterilisation method decides most of the rest
Ethylene oxide needs a gas path, so the barrier has to be porous and the pack has to aerate. Radiation does not need a gas path at all, but it ages polymers — including the packaging. Steam adds heat and moisture that many device materials will not take.
These are not interchangeable, and the method is usually decided by the device rather than by the packaging. Picking packaging before the sterilisation method is settled tends to mean picking twice.
Shelf life is a claim that has to be earned
A shelf-life claim rests on evidence that the barrier still performs at the end of it. Accelerated ageing is how that evidence is usually generated in a reasonable timeframe, with real-time ageing running alongside to confirm it.
Distribution is the other half: the pack has to survive shipping to be a barrier on arrival. That is a separate qualification from ageing, and it is the one most often discovered late.
Presentation is a requirement, not a finish
How a pack opens determines whether the contents can be delivered to a sterile field without touching them. A chevron seal exists to give a controlled, even peel from a known starting point.
A pouch that opens by tearing, or that sheds fibres as it peels, has failed at its job even if the barrier held perfectly.
Standards that actually apply
- ISO 11607-1
- Packaging for terminally sterilised devices — requirements for materials, sterile barrier systems and packaging systems.
- ISO 11607-2
- Validation requirements for the forming, sealing and assembly processes. Part 1 is the what; part 2 is proving you can make it repeatably.
- ASTM F1980
- Accelerated ageing of sterile barrier systems — the standard practice behind most shelf-life evidence.
- ASTM D4169
- Performance testing of shipping containers. The distribution half of the qualification.
